The ZR is showing 80k on the clock so i assume the clutch is nearing the end of its life and the mods are pushing it over the edge. The problem is i think this is going to be a long term project and dont think he will be satisfied with this level of tune for too long so looking to build in a safety margin clutch wise without breaking the bank.

You should be able to attack it from above. Follow the clutch cable to the end and find the pivot point of the clutch arm on the gearbox. Spray a load of wd40 or similar penetrating fluid at the pivot point. If you remove the cable you'll be able ot easily waggle the arm while spraying to feel the movement.
